How Powder Coating Is Manufactured at Oracle Industries

Oracle Industries manufactures powder coating material. It does not operate a job-shop coating line. That distinction matters more than it sounds, because most of what is written about powder coating in India describes the applicator's process, not the manufacturer's, and buyers routinely end up comparing two different businesses.

This page describes how the powder itself is made, from raw material to packed box, and what happens at each stage that determines whether the finished coating performs.

What a thermosetting powder actually is

A thermosetting powder coating is a dry blend of solid ingredients, ground to a controlled particle size, with no solvent at any stage. Roughly speaking it contains:

  • Resin, which is the film former and the single biggest determinant of performance. Epoxy, polyester or a hybrid of the two, or a polyurethane system.
  • Crosslinker or curing agent, which reacts with the resin under heat to build the three-dimensional molecular network that makes the film a thermoset.
  • Pigment, which provides colour and opacity, and in some cases corrosion inhibition.
  • Extenders and fillers, which control cost, mechanical properties and film build.
  • Additives, in small quantities: flow agents, degassing agents such as benzoin, matting agents, texture agents and ultraviolet stabilisers.

The recipe is the product. Two powders of the same colour and the same nominal chemistry can behave completely differently in service depending on resin grade, pigment selection and additive package.

The manufacturing sequence

1. Weighing and premixing

Raw materials are weighed against the batch formulation and dry-blended in a high-speed mixer until the ingredients are uniformly distributed. Nothing is dissolved or melted at this stage; the objective is a homogeneous dry mixture.

Weighing accuracy at this stage is what makes batch-to-batch colour consistency possible. A pigment loading error of a fraction of a per cent is visible on a finished panel.

2. Extrusion

The premix is fed into a twin-screw extruder, where it is heated just enough to melt the resin without initiating the curing reaction. The screws work the molten mass under shear, dispersing pigment and additive evenly through the resin.

This is the critical stage. Temperature has to be high enough to melt and disperse and low enough to leave the crosslinking reaction untouched. Extrude too hot or too long and the powder partially cures in the machine, which shows up later as poor flow, orange peel and reduced gloss that no adjustment on the customer's line can recover.

3. Chill rolling and chipping

The extrudate leaves as a hot ribbon and is passed immediately between chilled rollers, which flatten it to a thin sheet and quench the reaction. The cooled sheet is broken into chips.

4. Grinding and classification

Chips are ground in a mill and the output is classified by particle size, usually in an air classifier or cyclone with a sieve stage. Oversize material is returned to the mill; fines below the target range are separated out.

Particle size distribution determines how the powder fluidises, how it charges, how it deposits and how well it flows out in the oven. A distribution that is too coarse levels poorly and gives orange peel. Too fine and the powder fluidises badly, packs in the hopper and charges unpredictably. This is why reclaimed powder progressively behaves worse: reclaim loses fines to the filter and drifts coarse.

5. Batch testing

A sample from every batch is coated onto a test panel under the specified conditions, cured, and tested against the property panel described on the quality laboratory page. Gloss, adhesion, film thickness, flexibility and hardness are checked on every batch; corrosion and weathering testing runs against the published reports for the chemistry.

Colour is verified instrumentally against the target using a spectrophotometer, not by eye. Oracle matches to a tolerance of delta E 1.5 or better on the CIELab scale.

6. Packing and storage

Approved batches are packed in lined boxes with a batch reference. Shelf life is 12 months unopened, stored below 25 degrees Celsius and below 65 per cent relative humidity.

That humidity clause matters more in India than the number suggests. Thermosetting powder is hygroscopic, and a monsoon-season store room regularly exceeds 65 per cent. An opened box left uncovered picks up enough moisture to cause fine pinholing and poor flow. Keep boxes sealed, off the floor, and use opened stock first.

What Oracle publishes about its capacity

Oracle Industries states a production capacity of 600 tonnes per annum at its Additional MIDC, Satara plant, and was founded in 2016. It is a sole proprietorship with Jayendra Chandurkar as proprietor and quality assurance head.

These are modest numbers by the standards of the largest Indian powder manufacturers, and Oracle does not claim otherwise. What the scale does allow is short lead times on custom shades and a minimum order quantity of 100 kg per shade, which is well below what most large producers will accept for a non-stock colour.

Where the manufacturer's job ends

A correctly manufactured powder can still fail on an applicator's line, and most field failures originate after the material leaves the factory. The three stages that decide it are pre-treatment, film thickness and cure.

  • Pre-treatment determines adhesion and corrosion life more than any other single factor, including the choice of powder.
  • Film thickness outside the specified 70 to 80 microns produces both cosmetic and corrosion problems. See orange peel.
  • Cure is counted from when the metal reaches temperature, not from when the part enters the oven.

This is why Oracle publishes the cure schedule, the film thickness range and the substrate and pre-treatment used in every test report. Without those three, a performance figure is not reproducible on anyone's line.
